A wearable that folds around a battery. A medical sensor that has to survive sweat, cleaning chemicals, vibration, and still read microvolts correctly. A camera module with zero extra space. Suddenly \u201cit bends\u201d turns into a list of questions.<\/p>\n\n\n\n<p>Where do I allow bending, exactly?<\/p>\n\n\n\n<p>What happens to <a href=\"https:\/\/www.pcbelec.com\/blog\/pcb-design-tips\/single-sided-flexible-pcb-design-guide-bending-radius-trace-routing-and-stiffeners.html\" rel=\"noreferrer noopener\" target=\"_blank\">solder joints near the bend<\/a>?<\/p>\n\n\n\n<p>How do you even run SMT on something that flops around like a ribbon?<\/p>\n\n\n\n<p>This guide is the practical version. It explains what flex PCB assembly (often written as FPCA) is, how the process differs from rigid boards, what to watch in design, what the real manufacturing flow looks like, and where cost and yield usually get eaten.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"heading-0-what-flex-pcb-assembly-actually-means\">What Flex PCB Assembly actually means<\/h2>\n\n\n\n<p><a href=\"https:\/\/flj-pcb.com\/de\/pcb-assembly\/\" rel=\"noreferrer noopener\" target=\"_blank\">Flex PCB assembly<\/a> is the process of mounting components directly onto a flexible circuit substrate, usually a thin <a href=\"https:\/\/www.pcbonline.com\/blog\/polyimide-circuit-boards.html\" rel=\"noreferrer noopener\" target=\"_blank\">Polyimide (PI) base film<\/a> with copper foil. The assembly steps look similar to rigid PCBA, but the physics is not similar at all.<\/p>\n\n\n\n<p>A rigid FR4 board is flat. It stays flat. It tolerates typical reflow cycles pretty well.<\/p>\n\n\n\n<p>A pure flex circuit wants to move.<\/p>\n\n\n\n<p>It expands and shrinks more. It absorbs moisture. It wrinkles. It can lift during placement. It can distort just enough that a fine pitch footprint becomes a problem even if the CAD is perfect.<\/p>\n\n\n\n<p>So the big theme of flex assembly is stabilization. It already has rigid FR4 sections that provide structure, but you now have another headache: rigid areas and flex areas expand differently with heat. Not just reflow. Printing and pick and place too. If your substrate is not flat, you get paste volume variation, placement offset, tombstoning, opens. All the classics, just more frequent.<\/p>\n\n\n\n<p>Also cycle times tend to be slower because you often need gentler, lower temperature profiles, plus extra handling steps.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-3-rigid-flex-pcb-assembly\">Rigid flex PCB assembly<\/h3>\n\n\n\n<p>Rigid flex gives you built in mechanical stability on the rigid islands. But the mixed materials can fight each other during reflow because the rigid FR4 and the flexible PI stack respond differently to heat.<\/p>\n\n\n\n<p>So instead of \u201ckeep it flat,\u201d the focus becomes \u201cdon\u2019t stress the junction.\u201d Support fixtures may still be needed, and thermal profiling matters a lot. Excessive pressure, uneven heating, or overly aggressive ramps can create warping or damage the layer stack at the transition.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"heading-4-where-flex-pcbs-show-up-and-why\">Where flex PCBs show up (and why)<\/h2>\n\n\n\n<p>Flex PCBs enable compact and innovative electronics designs where rigid PCBs just can\u2019t be routed. Common applications:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong>Smart wearables<\/strong>: tight packaging, curved housings, constant motion.<\/li>\n\n\n\n<li><strong>Medical instruments<\/strong>: handheld monitoring devices, patient worn sensors, sometimes implant related assemblies where reliability matters more than cost.<\/li>\n\n\n\n<li><strong>Consumer electronics<\/strong>: thinner and lighter devices, hinges, fold mechanisms, camera interconnects.<\/li>\n\n\n\n<li><strong>Automobilindustrie<\/strong>: infotainment, cameras, LIDAR sensors, modules that see vibration and temperature cycling.<\/li>\n\n\n\n<li><strong>Aerospace and defense<\/strong>: high reliability, shock and vibration tolerance, weight savings.<\/li>\n<\/ul>\n\n\n\n<p>Flex is also oddly good for aesthetics. Designers can shape it into curves, wraparounds, unusual outlines. It helps when industrial design is driving the layout, not the other way around.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"heading-5-design-rules-that-make-flex-assembly-easier-and-more-reliable\">Design rules that make flex assembly easier (and more reliable)<\/h2>\n\n\n\n<p>A lot of flex assembly failures are \u201cdesigned in.\u201d The board can be manufacturable as a bare flex, and still be miserable to assemble.<\/p>\n\n\n\n<p>Here are the big ones.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-6-1-keep-solder-joints-away-from-bend-areas\">1) Keep solder joints away from bend areas<\/h3>\n\n\n\n<p>Solder is not flexible. It\u2019s not meant to be. When a flex circuit bends, the copper can survive (especially with the right foil), but solder joints near that bend become fatigue points.<\/p>\n\n\n\n<p>So the simple rule is: <strong>no components, no vias, no stiff transitions in the dynamic bend region.<\/strong><\/p>\n\n\n\n<p>If the circuit bends once during installation and then stays put (static flex), you can sometimes push closer. If it bends repeatedly in use (dynamic flex), give it real clearance.<\/p>\n\n\n\n<p>And think in 3D. It\u2019s not just \u201cdistance from the line.\u201d It\u2019s where the <a href=\"https:\/\/picamfg.com\/understanding-copper-limits-bend-radius-in-flex-pcbs\/\" rel=\"noreferrer noopener\" target=\"_blank\">neutral axis<\/a> is, how tight the <a href=\"https:\/\/fit4flex.com\/beyond-the-bend\/\" rel=\"noreferrer noopener\" target=\"_blank\">bend radius<\/a> is, and whether the component side is in tension or compression.<\/p>\n\n\n\n<div class=\"wp-block-buttons is-content-justification-center is-layout-flex wp-container-core-buttons-is-layout-a89b3969 wp-block-buttons-is-layout-flex\">\n<div class=\"wp-block-button spectra-popup-trigger-4901\"><a class=\"wp-block-button__link wp-element-button\">Start Your Flex PCB Project<\/a><\/div>\n<\/div>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-7-2-plan-stiffeners-early-not-as-an-afterthought\">2) Plan stiffeners early, not as an afterthought<\/h3>\n\n\n\n<p>Stiffeners are part of assembly design, not decoration. You use them to:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>create flat areas for SMT<\/li>\n\n\n\n<li>reinforce connector tails and ZIF areas<\/li>\n\n\n\n<li>control bending location<\/li>\n\n\n\n<li>add thickness for mechanical interfaces<\/li>\n<\/ul>\n\n\n\n<p>Typical stiffener materials include PI stiffeners, FR4 stiffeners, stainless, aluminum. Each choice affects heat transfer, flatness, and how the panel behaves during reflow.<\/p>\n\n\n\n<p>If you know a connector needs rigidity, put the stiffener in the design and call it out clearly in fab and assembly notes. Do not assume the assembler will \u201cfigure it out.\u201d<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-8-3-choose-materials-with-assembly-and-fatigue-in-mind\">3) Choose materials with assembly and fatigue in mind<\/h3>\n\n\n\n<p>Material selection matters a lot more on flex than rigid.<\/p>\n\n\n\n<p><strong>Base film:<\/strong><\/p>\n\n\n\n<p>Polyimide is the default for a reason. Heat resistance, decent dimensional stability, widely supported in manufacturing.<\/p>\n\n\n\n<p><strong>Copper foil:<\/strong><\/p>\n\n\n\n<p><a href=\"https:\/\/www.pcbdirectory.com\/community\/ed-copper-vs-ra-copper\" rel=\"noreferrer noopener\" target=\"_blank\">Rolled Annealed (RA) copper<\/a> is usually preferred for dynamic flex because it handles repeated bending better than Electrodeposited (ED) copper. RA is more ductile. Less likely to crack under fatigue.<\/p>\n\n\n\n<p><strong>Adhesive system:<\/strong><\/p>\n\n\n\n<p>Acrylic adhesives can be mechanically flexible, but they can also absorb moisture and affect reliability. Adhesiveless constructions can improve performance, but cost and availability shift.<\/p>\n\n\n\n<p><strong>Surface finish:<\/strong><\/p>\n\n\n\n<p>ENIG and Immersion Silver are common picks because they solder well and offer corrosion protection. It\u2019s not that other finishes can\u2019t work, it\u2019s that flex products often live in harsher environments and you want predictable solderability.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-9-4-dont-ignore-moisture-and-storage\">4) Don\u2019t ignore moisture and storage<\/h3>\n\n\n\n<p>PI can be sensitive to moisture. Moisture plus reflow can create issues like delamination or \u201cpopcorning\u201d effects, plus dimensional drift.<\/p>\n\n\n\n<p>So you\u2019ll see requirements like:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>humidity controlled storage<\/li>\n\n\n\n<li>bake steps before assembly<\/li>\n\n\n\n<li>proper MSL handling for components and sometimes the flex panels too<\/li>\n<\/ul>\n\n\n\n<p>And if the product will see humidity long term, consider <a href=\"https:\/\/en.wikipedia.org\/wiki\/Conformal_coating\" rel=\"noreferrer noopener\" target=\"_blank\">conformal coating<\/a> and higher grade materials where it makes sense.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-10-5-design-for-carrier-tooling\">5) Design for carrier tooling<\/h3>\n\n\n\n<p>This is the sneaky one. Your assembly partner may need rigid carrier tooling to process the panel, and the panel outline, tooling holes, break tabs, and keep out regions affect how easy that is.<\/p>\n\n\n\n<p>If you\u2019re doing fine pitch BGAs or tight pitch connectors on flex, expect the manufacturer to request:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>tooling holes or fiducials in stable regions<\/li>\n\n\n\n<li>panel rails<\/li>\n\n\n\n<li>defined keep out areas for vacuum pickup or clamping<\/li>\n\n\n\n<li>sometimes temporary bonding to a carrier (process dependent)<\/li>\n<\/ul>\n\n\n\n<p>The earlier you align on this, the fewer \u201cwhy is this NRE so high\u201d surprises later.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"heading-11-the-real-flex-pcb-assembly-flow-step-by-step\">The real flex PCB assembly flow (step by step)<\/h2>\n\n\n\n<p>FPCA follows the standard SMT flow, but with added stabilization and extra care around temperature and movement. A typical sequence looks like this.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-12-1-preparation\">1) Preparation<\/h3>\n\n\n\n<p>This is where the manufacturer sets the board up to succeed.<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>incoming inspection of flex panels<\/li>\n\n\n\n<li>moisture control and pre bake as needed<\/li>\n\n\n\n<li>verification of surface finish condition and solderability<\/li>\n\n\n\n<li>review of stackup, stiffener locations, bend zones<\/li>\n<\/ul>\n\n\n\n<p>Pre baking is common to reduce moisture and improve dimensional stability. It also helps reduce movement during reflow.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-13-2-stabilization-on-rigid-carriers\">2) Stabilization on rigid carriers<\/h3>\n\n\n\n<p>This is the heart of flex assembly.<\/p>\n\n\n\n<p>The flex panel is mounted to a rigid carrier pallet, fixture, or tooling plate so it stays flat and stable through printing, placement, and reflow.<\/p>\n\n\n\n<p>There are different methods: mechanical clamping, vacuum carriers, temporary adhesive bonding, custom pallets. The goal is always the same. No wrinkles, no lift, no drift.<\/p>\n\n\n\n<p>Continuous external stabilization is fundamental here, especially if you\u2019re placing fine pitch components where small misalignment is fatal.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-14-3-solder-paste-printing\">3) Solder paste printing<\/h3>\n\n\n\n<p>Paste printing on flex is tricky because paste volume depends on consistent stencil contact and board flatness.<\/p>\n\n\n\n<p>Common controls:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>tighter squeegee pressure tuning (but not so high it distorts the panel)<\/li>\n\n\n\n<li>stencil design adjustments for fine pitch<\/li>\n\n\n\n<li>sometimes step stencils where thickness needs vary<\/li>\n\n\n\n<li>stable fiducials and good vision alignment<\/li>\n<\/ul>\n\n\n\n<p>If you see solder bridges on flex, it\u2019s often paste related. Either too much paste, or paste smeared due to slight movement.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-15-4-pick-and-place-with-vision-systems\">4) Pick and place with vision systems<\/h3>\n\n\n\n<p>Placement is usually done with vision guided pick and place. Again the carrier keeps the panel stable.<\/p>\n\n\n\n<p>Issues that show up here:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>flex lifting at edges, creating height variation<\/li>\n\n\n\n<li>slight panel stretch causing cumulative placement error<\/li>\n\n\n\n<li>vacuum pickup challenges if the board is not fully supported<\/li>\n<\/ul>\n\n\n\n<p>Better lines use advanced vision and compensation, but good mechanics still matter more.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-16-5-reflow-soldering-usually-slower-cooler\">5) Reflow soldering (usually slower, cooler)<\/h3>\n\n\n\n<p>Thermal control is a big deal. Flex materials and adhesives can have lower Tg or different thermal behavior than FR4 assemblies. Also you want to protect solder joints from extra stress.<\/p>\n\n\n\n<p>So reflow profiles for flex are often:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>lower peak temperature where possible<\/li>\n\n\n\n<li>slower ramps<\/li>\n\n\n\n<li>longer soak to reduce thermal shock<\/li>\n\n\n\n<li>controlled cooling<\/li>\n<\/ul>\n\n\n\n<p>Some manufacturers run dedicated ovens or dedicated profiles for flex to avoid cross contamination of process assumptions.<\/p>\n\n\n\n<p>This is where rigid flex becomes its own category. The rigid and flex sections expand differently. If the profile is too aggressive, the board can warp or stress transition zones. Support fixtures can help, but the profile still needs to be right.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-17-6-finishing-steps-stiffeners-through-hole-parts-secondary-ops\">6) Finishing steps (stiffeners, through hole parts, secondary ops)<\/h3>\n\n\n\n<p>Depending on the design, post reflow steps can include:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>stiffener attachment if not already applied<\/li>\n\n\n\n<li>through hole component installation and soldering<\/li>\n\n\n\n<li>connector assembly steps<\/li>\n\n\n\n<li>mechanical reinforcement, strain relief additions<\/li>\n<\/ul>\n\n\n\n<p>Stiffeners can be attached before SMT or after, depending on what they are and what the assembly needs. It\u2019s not always one standard approach.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-18-7-de-tooling\">7) De tooling<\/h3>\n\n\n\n<p>The flex is removed from the carrier pallet or temporary carrier method. This step has to be gentle. You can damage traces, peel pads, or distort the flex if removal is rough or if adhesives were too aggressive.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-19-8-inspection-aoi-sometimes-axi\">8) Inspection (AOI, sometimes AXI)<\/h3>\n\n\n\n<p>AOI is common, but flex can make inspection harder because reflections and slight curvature change imaging. Good fixtures help keep it flat during inspection too.<\/p>\n\n\n\n<p>AXI can be used for hidden joints (like BGAs), but flex designs often try to avoid high risk packages in highly flexible regions for obvious reasons.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-20-9-electrical-testing\">9) Electrical testing<\/h3>\n\n\n\n<p>In circuit test, flying probe, or custom fixtures depending on volume and access.<\/p>\n\n\n\n<p>Test fixtures for flex can be more expensive because you need controlled support. A flopping tail with test pads is not fun for pogo pins.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"heading-21-10-conformal-coating-when-needed\">10) Conformal coating (when needed)<\/h3>\n\n\n\n<p>Flex circuits often live in environments where moisture and corrosion are real threats. Conformal coating helps mitigate:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>corrosion<\/li>\n\n\n\n<li>leakage paths<\/li>\n\n\n\n<li>electrical parameter drift due to humidity exposure<\/li>\n<\/ul>\n\n\n\n<p>However, the process of applying this coating comes with its own set of challenges. For instance, connectors need to be masked off properly and bend areas must be taken into account as the coating could crack during dynamic bends depending on its chemical composition.
