Power Electronics PCB Manufacturing & Assembly

Circuit boards and populated assemblies for power supplies, converters, inverters and motor drives.

FLJ combines PCB fabrication, component sourcing and assembly around your power-conversion design. We supply bare boards, assembled PCBAs and selected builds with the specified heatsinks, thermal interfaces and mounting hardware.

From prototype boards to production assemblies, with electrical and functional checks matched to the build.

Power Supplies and DC/DC Converter Boards

FLJ supplies power-supply and DC/DC converter boards with the specified switching devices, magnetic components, capacitors and input/output connections. In an isolated converter, primary-side switches feed a transformer and secondary rectification stage. Auxiliary supplies, gate drivers and sensing circuits support that conversion where the design calls for them. We assemble these parts to the BOM and drawings, including their lead orientation, terminal positions and mounting arrangements.

Inverter, Motor-Drive and Control Boards

Inverter and motor-drive boards combine a switched power stage with the drive, feedback and command connections needed to operate it. Power devices and terminals form the main current route; gate-drive and sensing circuits have distinct control tasks. We populate the specified power and control components, fit connectors and secure larger leaded parts through the selected through-hole assembly process. Board-level supply can include separate control cards or the populated power assembly with its specified cooling and mounting parts.

Manufacturing the Current Path

A power connection can run from a trace into a pad, through a plated hole to another layer, and across a solder joint into a terminal. Each section contributes resistance and heat, including the narrow necks between larger copper areas. Increasing copper cross-section reduces DC resistance for an otherwise unchanged conductor, but the useful current capability also depends on load duration, neighboring heat and cooling. We manufacture the selected circuit copper and plated connections as one continuous route; copper weight alone cannot specify its current rating.

During heavy-copper PCB fabrication, imaging and etching establish trace widths, spaces and sidewalls, while hole metallization forms the conductive walls joining the required layers. Greater etch depth affects side etching and the space needed between features. Thick inner-layer copper also creates deeper steps for resin to fill during lamination. The resin bonds the layers and forms the insulating structure; plated copper makes the electrical interconnection.

Heat Transfer and Electrical Separation

Thermal Paths and Cooling Interfaces

In an insulated metal-base assembly, heat travels from the power device through its soldered joint and circuit copper, across the insulating dielectric and into the metal base. A thermal contact then carries it toward the cooler. Dielectric thickness, heat-transfer area, joint quality and contact at the cooler all contribute to the result. The circuit copper carries current and spreads heat locally; the metal base spreads heat toward the mounting surface.

FLJ builds to the selected substrate and cooling arrangement. Insulated metal-core PCB construction combines circuit copper, an insulating dielectric and a heat-spreading base; patterned ceramic substrates provide a different conductor-and-insulator structure. FR-4 boards can also use specified device heatsinks and thermal interfaces. These choices follow the heat path and electrical separation required by the product.

Insulation, Clearances and Slots

Clearance is the shortest path through air between conductive parts; creepage follows an insulating surface. A correctly formed slot can lengthen the surface path while the shortest air path remains unchanged. The required geometry depends on the product’s insulation design, voltage, material and environment.

We preserve drawing-defined copper boundaries, slots and mounting features during fabrication. Electrical passages through a conductive base require their specified insulating construction, while mounting holes serve their mechanical purpose. For an aluminum-base build, these details form part of profiling, hole preparation and insulation checks. Component placement and mounting must also maintain the specified separation in the assembled board.

Power Device and Magnetic Component Assembly

FLJ sources and assembles the specified packaged semiconductors, transformers, inductors, capacitors, connectors and terminals. Placement, soldering and mechanical support turn these different parts into a usable power assembly.

Mixed SMT and Through-Hole Builds

For surface-mount devices, paste deposition, placement and reflow form the component-to-pad joints through the SMT assembly process. Larger magnetic components, capacitors and terminals may use leaded connections. Their seating, support and solder access shape the mixed SMT and through-hole assembly sequence. We plan that sequence around the fitted parts and their heat exposure, using the required support and protection while keeping the connections accessible.

Device Seating and Thermal Contact

Heavy copper, metal bases and large components change how the populated board heats during soldering. We establish the soldering profile from measured board or joint temperatures, since the oven setting alone does not describe every joint. This assembly heat exposure is separate from heat generated during powered operation. Where a heatsink is fitted, device seating, the specified thermal interface material and the mounting arrangement establish contact with the cooling surface.

Electrical and Load Testing

Board and Assembly Checks

Bare-board electrical testing checks continuity and isolation of the fabricated nets. Assembly inspection then checks component placement, polarity and visible joints, with selected hidden-joint inspection where needed. These checks establish evidence about the board and its connections. Powered testing addresses startup and the circuit’s response under its defined operating conditions.

Defined Powered Response

For a DC-output converter, an input source supplies the board and an electronic load draws power from its output. In a constant-current check, for example, the load draws the set current while the output voltage is measured at a defined point. FLJ carries out the selected functional and load-response checks using the product test plan: the hardware configuration, applicable firmware and control state, input, load setting, observed response and acceptance limit stay linked in the result. Startup, control and protection checks are included as specified for that build.
